Help! I have an sv590 that was starting very hard. Replaced the exhaust gear (acr assembly) Same problem! Went to double check valve lash, so I set it to TDC. The magnet on the flywheel is almost 180 degrees off!! Neither flywheel or crank are stripped. Has anyone seen this?

Sounds like you have timed the cam wrong.
The cam gear is the same for both inlet & exhaust and has 2 timing marks on it which can be confusing

I thought about that. But it can't explain the position of the mag in relation to the coil when at tdc. ?? When I figure this out I'll let you know! Thx.

Sorry, not reading your posts correctly.
What has happened is the flywheel has turned when you tightened it
It has a key to hold it in position while you tighten it down and the taper locks.
So the flywheel will have to come off and the ket replaced.
Check for burrs at the keyway on both the crank & the flywheel.
If there is even the slightest one it will need to be removed or the tapers can not lock and you will keep on shearing the key.
