Mysterious ignition problem [SOLVED]

Hi,

I have a strange problem with the GCV160A Honda engine on my Troy-Bilt 21-inch Push Lawn Mower (model: 11A-542Q711).

The engine started the first time (as always) and ran perfectly (as always) until the bag was full, so I stopped the engine, emptied the bag and went to start it again (w/o choking since the engine was hot), but it did not start.

So, I tried a few more times that day, but nothing.

I then tried a few days later but again, the engine wouldn't start.

Although this seemed like an electrical problem (since I never heard any sign of ignition / combustion like I usually do) I pulled the air filter and verified that the butterfly / throttle valve was moving freely. It was.

I then sprayed some carb cleaner directly into the carburetor in case there was a blockage in the gas line (which I was fairly sure was not the case because I could clearly smell gas after priming). I tried starting it again, but still no luck.

So I then removed the starter recoil assembly and the plastic cover to get at the ignition coil / magneto. I disconnected the spark plug wire, clamped the safety bar (dead man's handle), inserted a copper wire into the spark plug wire connector and positioned it about a millimeter off of the cast aluminum engine casing. I then rapidly rotated the flywheel back-and-forth such that the two magnets embedded in the flywheel would move past the two ends of the U-shaped magneto core to see if I could see a spark. I did this in the dark so that it would be easier to see, but never saw a spark.

Since the mower was apart I also tested the continuity between the little connector that goes to the kill switch and ground. When the dead man's handle was not depressed, there was continuity, and when you depress the handle, continuity is lost. I was glad that I saw a change because I didn't want to have to pull the flywheel to get at the switch.

I also verified that both magnets embedded in the flywheel were good (they both were able to firmly hold onto a steel socket).

So at this point I assumed the problem was a bad magneto and ordered a new one.

Well, I just installed the new magneto, reassembled everything and tried starting it again, but still nothing! It's a mystery as to why I'm still not getting a spark.

So let me ask the following question: Why does the dead man's handle *open* the circuit when depressed? Given that the little electrical tab on the magneto already shows continuity to ground (the engine case), what is the kill switch actually doing? To me it makes more sense if the kill switch would either: 1) keep the circuit open until the handle was depressed or 2) remove a (parallel) shunt across the coil when the handle is depressed.

I guess what I'm asking is: What is the high-voltage electrical circuit? One end of the magneto coil is clearly connected to the spark plug such that high voltage induced in the coil will jump the spark plug gap, return to ground, and then complete the circuit through the kill switch and back to the coil. Is that true?

Hi John, The kill switch sends the current generated via the coil to ground instead of to the spark plug. So when you hold the bale back, you open the kill circuit and when you release it, you close the circuit and kill the spark to ground.

In my experience with that Honda engine the culprit is often the spark plug. I don’t know why they fail so often, but they do. Put a new plug in there and see if that solves the problem. My guess is that you really heated up that engine making it mow and carry a heavy load on a hot day. You may have fried the plug. Best wishes, Oddjob.

That makes sense. But then why does the tab on the magneto read continuity to ground even when the bale is not being held back? Another words, how can you unground something that is already tied to ground?

Hmm. I too considered the sparkplug but ruled it out when I didn't see a spark given what I wrote above. Can the plug really be the problem if I'm not seeing any spark being generated?

First think of the coil as a step up transformer. The primary side has a resistance just a few ohms. It produces about 100v which to over 10,000v. And to due the way the electronic are configured you can't test other than the plug and play method.

One side of both the primary and secondary windings is always grounded. Thus if you using a continuity meter on the primary side you will read like it is a short circuit. You must use an ohms meter and even then with the electronics you will not get a valid reading.

And yes Spark plugs can and do fail with no spark. They can even work outside the compression zone but fail under compression. Just because it sparks doesn't always mean they are good.

It is the spark plug being bad less than one percent of the time in my experience.
Glad somebody has those low failure rates. I have thrown away 100 J19LM plugs in one day due to failure within the first 5 minutes of installation. I have seen several NGK plugs stop firing within 5 minutes on the Honda GX and GC engines or will backfire once on engine crank, and will act exactly like the engine is running out of fuel. . I have seen NGK plugs fire from the center electrode to the side of the plug, but not fire to the normal spark plug gap on Honda ATV's. Have had several times where Champion plugs will not hot restart in Kawasaki FR engines. Where NGK will start cold and restart warm. I could put in cold Champion plugs and it would restart. I could let the engine cool and would restart on the Champion plugs.

So for me I see about a 5-10% failure rate with NGK plugs and a 60-80% failure rate with Champion plugs.
 
I had couple problems here that most probably will never see.

One case was a Stihl hedger. It is would go into runaway at full throttle after warm up but would idle fine. The 10mm NGK failed in such a way that the hedger was dieseling. Even the Stihl dealer couldn't find anything. It was when I put a tach on it and found the ignition coil shutting down as design above 9500 rpm. That's when I changed the plug and the problem was resolved. The plug was developing a hot spot that was igniting the fuel mix under high compression.

Another case I had a Briggs that would run find off load and than goes into heavy surging under load and would not stop surging off load until the engine was shut down. I had thought I had screwed up the camshaft replacement because of a broken ACR. I had open the crankcase three times looking for problem. Then in the middle I realized that I had changed everything except the spark plug. That time it was a Champion. And that one where DIYer had screwed up the initial replacement of the starter with a JD rebuilt starter. He let the flywheel magnets suck in that little metal clip which destroyed the stator. Luckily only chipped a couple magnets. I could whoever he was he had no business trying to do repairs.

With all the failures of Champion plugs I went mostly NGK except the 10mm CMR line one which I use Bosch instead.
 
Stop shopping on amazon and fleabay. Plugs are highly pirated in the motherland (China).
Who is shopping on Amazon or Ebay. My plugs are coming from places like Power Distributors, Medart Inc, Oscar-Wilson Engines and Parts. You know the actually lawnmower parts distributors.
